When we first got our hands on the KX65, the engine was, surprisingly, in running condition. However, it displayed clear signs of extensive prior use, hinting at potential underlying issues. We made the decision to completely tear down and thoroughly inspect the engine, a decision that proved to be incredibly wise and, frankly, fortunate. During the inspection, we uncovered a significant problem: a cracked piston skirt. Furthermore, we found perplexing metal debris in the bottom end, the origin of which remained a mystery. Had we simply cleaned the engine and put it back together, these issues would undoubtedly have led to catastrophic failure down the line, costing far more time and money in the long run. The cylinder itself, thankfully, was in excellent condition, requiring only a thorough cleaning. We also ensured that all associated hardware and gaskets were in perfect working order, ready for the rebuild.

Breathing New Life: The Engine Rebuild Process

Chris consistently delivers astounding results, and this project was no exception. Recalling a KX250 we dubbed the “Green Goblin” a few years prior, which featured a custom Monster Energy Green, we decided to push the envelope further. The green chosen for our KX65 is a vibrant, neon version of that shade, serving as a striking homage to the factory Kawasaki race machines that dominated the late '90s. To temper the frame's intense brightness and achieve a balanced aesthetic, we opted for an all-black set of Acerbis plastics. Nic at Decal Works then crafted a custom graphics kit, expertly blending neon green, black, and yellow. This intricate design perfectly encapsulated that desired factory race look. The finishing touch on the rider's interface was an all-black gripper seat with distinctive yellow ribs from Motoseat, offering both style and enhanced grip.

Reinforcing Key Components: Wheels and Suspension

Mini bikes, especially those that have seen years of use, often suffer significant wear and tear on their wheels and suspension components. This is primarily due to neglect and, quite commonly, riders who are simply too large for the bike, placing excessive strain on its smaller frame and components. Recognising this, we sent both the fork and shock units to Race Tech for a much-needed comprehensive overhaul. Surprisingly, considering the bike's age and history, there were no major structural issues found. However, as expected, all the internal wear items had reached the end of their service life. Race Tech replaced these crucial components, installing new seals, bushings, and fresh oil. To better accommodate a more aggressive riding style and heavier riders, slightly stiffer springs were fitted all around, perfectly matched to the new valving. With these upgrades, the suspension was transformed, ready to tackle any track with precision and control.

The wheels, another critical area prone to abuse, received similar expert attention from Faster USA. They performed some true magic, beginning by Cerakoting the original stock hubs in a sophisticated dark grey finish, enhancing both their durability and appearance. New, high-quality bearings were then installed to ensure smooth, free-spinning performance. To complete the wheel transformation, new stainless steel spokes were meticulously laced to a set of sleek black Excel Takasago rims. Finally, these robust new wheels were wrapped in high-performance Dunlop 3S tyres, providing optimal grip and handling on varying terrain.

The Outcome: A Race-Ready Machine on a Budget

It's often a challenge for us to resist the temptation to go overboard and completely blow our budget when undertaking project bike builds. However, our KX65 build stands as a shining example of maximising every penny spent, proving that you don't need to break the bank to create a highly competitive machine. The result is a mini motocross bike that is genuinely competitive for approximately 75 percent of the class's skill level, all achieved at roughly half the cost of a brand-new, stock machine. An added bonus is that our KX65 is completely personalised, tailored precisely to its rider's preferences and our unique vision.
